Assembly overview - cylinder head  
Note  
Renew cylinder head bolts.  
Always renew self-locking nuts, bolts which have been tight‐  
ened with turning further angle, as well as oil seals and  
gaskets.  
The plastic protectors fitted to protect the open valves must  
only be removed immediately before fitting the cylinder  
head.  
After fitting a new cylinder head or cylinder head gasket, the  
engine oil and coolant must be changed.

Checking cylinder head for distortion  
– Use straight edge 500 mm -VAS 6075- and feeler gauge to  
measure cylinder head for distortion at several points.  
♦ Max. permissible distortion: 0.05 mm

Removing and installing cylinder head  
Special tools and workshop equipment required  
♦ Engine bung set -VAS 6122-  
♦ Standard blade scraper (blade width min. 40 mm)  
Removing  
Note  
Before the cylinder head is removed, the engine support and  
engine mounting must be reinstalled temporarily, because  
the eyes of the support bracket are secured to the cylinder  
head.  
Fit the cable ties in the original position when installing.  
Seal open channels of intake and exhaust system with suita‐  
ble plugs from engine bung set -VAS 6122-.  
Cover the openings in the gearbox with a cloth to prevent  
any coolant from getting into the clutch housing.  
– Remove air filter housing ⇒ page 443 .  
– Unscrew bolt -arrow- on left and right.

– Remove front exhaust pipe with catalytic converter ⇒ page

– Release hose clip -2- and detach right charge air hose from

– Seal open lines and connections with clean plugs from en‐

– Unscrew bolts -arrows-.  
– Unscrew bolt -1- and nut -3- and remove bracket -2- for  
intake manifold.  
– Disconnect connectors:  
1 - For throttle valve module -GX3-  
2 - For intake manifold sender -GX9-.  
3 - For fuel pressure sender -G247-.  
– Remove connector -4- from retainer.  
– Move electrical wiring harness clear and press to one side.  
– Remove connector -3- for knock sensor 1 -G61- from retain‐  
er and disconnect it.

– Separate connectors and lay wiring harnesses to one side:  
1 - For intake manifold flap valve -N316-.  
2 - For coolant shut-off valve -N82-.  
3 - For coolant temperature sender -G62-  
4 - For stage 3 oil pressure switch -F447-  
– Unscrew bolts -arrows-.  
– Unscrew bolts -arrows- and nut -1-.  
– Remove heat shield -2-.  
– Remove bolt -1- and loosen bolt -3-.

– Remove bracket -2- for turbocharger.  
– Unscrew nuts -arrows-.  
– Detach turbocharger from cylinder head and tie up to rear.  
– Unscrew bolts -arrows-.  
– Unscrew cylinder head bolts in sequence -1 to 10-.  
Note  
Make sure all hoses/pipes and wiring are removed.  
– Take off cylinder head and set it down on a soft surface  
(foam plastic).

Installing  
Install in reverse order of removal, observing the following:  
NOTICE  
Using unauthorised sanding or abrasive media may lead to  
secondary damage such as, for example, damage to the tur‐  
bocharger or the conrod bearings.  
– Do not use sandpaper, grinding wheels, abrasive or scour  
pads or any other sanding or abrasive media.  
– Sealing surface (see fig.) must not project.  
– Discolouration (dark spots, see fig.) do not need to be  
removed.  
– When removing the sealant residue, make sure no loose  
particles get into the open channels of the engine.  
– Ensure that all adjacent workspaces are clean, and that  
none of the above mentioned sanding or abrasive media  
are used.  
– Do not use any other means rather than a standard blade  
scraper to remove the sealant residue from the cylinder  
head and cylinder block.  
Only use the blade scraper at a flat angle and with care; the  
sealing surfaces must not be damaged!  
– Remove any loose remains using a lint-free cloth.  
– If necessary, remove oil or coolant from the blind holes of  
the cylinder head screws.  
– Do not remove new cylinder head gasket from packaging  
until it is ready to be fitted. The coating and the indented  
area of the cylinder head gasket must not be damaged.  
– Position cylinder head gasket.  
– Note centring pins in cylinder block -arrows-.

– Check installation position of cylinder head gasket. Charac‐  
teristic: the part number should be legible from the inlet side.  
– If crankshaft has been turned in the meantime, position cyl‐  
inder number 1 piston to TDC and then turn crankshaft back  
slightly. When doing so, ensure that timing chain is not dam‐  
aged.  
– Fit cylinder head.  
– Insert and tighten cylinder head bolts. Tightening sequence  
⇒ Fig. ““Tightening sequence for cylinder head”“, page 144  
Note  
If a new cylinder head is installed, contact surfaces between  
roller rocker fingers and running surface of cam must be  
oiled.  
After fitting a new cylinder head or cylinder head gasket, the  
engine oil and coolant must be changed.  
Renew bolts that are tightened with turning further angle.  
Renew gaskets, oil seals and self-locking nuts.  
Hose connections and air duct pipes must be free of oil and  
grease before assembly.  
Secure all hose connections with the correct type of hose  
clips (same as original equipment) ⇒ Electronic parts cata‐  
logue (ETKA).  
Spray the worm screws of the used hose clips with penetrat‐  
ing spray before installing.  
– Install camshafts, but do not fit camshaft timing chain yet ⇒  
page 207 .  
– Support engine in its installation position again ⇒ page 51 .  
– Removing engine mounting and engine support.  
– Now, install camshaft timing chain ⇒ page 210 .  
The remaining assembly steps are basically a reverse of the  
dismantling procedure, when doing this note as follows:  
– Change engine oil ⇒ Maintenance; Booklet ; Engine oil:  
Draining; Renewing oil filter and replenishing engine oil.  
– Fill with new coolant ⇒ page 278 .

– Press release tabs on vacuum hose -1-, and remove hose  
from vacuum pump.  
– Release fastener -arrow-, detach wiring duct upwards from  
bracket and press forwards.  
NOTICE  
Risk of damage to coolant pipes caused by deformation.  
– Never attempt to reshape the coolant pipe.  
– Unscrew bolts -1, 2 and 3-, and carefully swivel coolant line  
to one side slightly.  
– Remove high-pressure pump with »roller tappet« ⇒ page  
488 .  
– Unscrew bolts -arrows-, and remove vacuum pump.  
Note  
Dismantling of the vacuum pump is not permitted.

Installing:  
Specified torques ⇒ page 197  
– Clean sealing surfaces.  
– Position drive lug of vacuum pump carrier so that it engages  
in slot of camshaft when vacuum pump is fitted.  
– Position new gasket on vacuum pump, insert 2 bolts, and fit  
vacuum pump with gasket on cylinder head.  
– When doing so, ensure that vacuum pump is flush with  
flange.  
Further assembly is basically a reverse of the dismantling se‐  
quence.

Checking compression  
Note  
In addition to the compression test, a pressure loss test can al‐  
so be performed using pressure loss tester -VAS 522 001-. The  
corresponding procedure is described in the operating manual  
of the pressure loss tester.
